Can someone direct me as to what I am doing wrong with this boundary blend? I've tried every direction I can come up with. I have also attached a snip of what the part should look like. Thanks in advance for your help.

Hi Don,
I think it might be related to the curves controlling the transition from the upper part to the lower part.
I think as it makes the transition it's going to 0 material thickness. Inside radius is to small.
You might try sketching the transition with lines and arcs to control the inside radius so it doesn't go negative or change the transition so it occurs over a longer distance.

Great answer. I lengthened the distance between the 2 pieces of geometry and it worked.

This would probably have been the correct way to model this part if I had started out in this direction. Thank you!
The sheetmetal (i.e the boundaryblend that will be thinckend) will be "too bent" so it will intersect itself.
If possible, change the distance so the surf will be "longer". i changed the position of DTM1 and then the boundarblend works.
